7 Common Mistakes When Flaring Copper Refrigeration Tubing & How To Avoid Them

A refrigerant leak almost always starts at a joint, and a bad joint almost always starts at the flare. The good news: the failures are predictable, and every one of them is avoidable with the right technique and the right tool. Here are the seven mistakes technicians and crews make when flaring copper refrigeration tubing — and how to stop them before they become call-backs.

Mistake 1 — Cracked Or Split Flares

The cause: forcing the cone, flaring annealed-but-brittle stock, or feeding too fast so the copper tears at the lip.
The fix: turn the cone smoothly with light lubrication, keep feed rate even, and stop the moment the flare seats. A bright, even, crack-free edge is the only acceptable result. Mistake 2 — Eccentric (Off-centre) Flares

The cause: the tube is not clamped square, or it protrudes past the block by the wrong amount, so the cone spreads the metal unevenly.
The fix: seat the tube flush in the correct-sized block and let only the specified length stand proud. Mistake 3 — Wrong Clamp Block Size

The cause: using a block that does not match the tube OD, so the tube rocks in the clamp and the cone rides off-axis.
The fix: match the block to the tubing. HVAC copper runs in inch sizes (¼", ⅛", ½", ⅛", ¾") for North America and the Middle East and metric sizes (6, 8, 10, 12, 16 mm) across much of Asia and Europe. Mistake 4 — Skipping Deburr

The cause: leaving inside and outside burrs from the cut, which tear the cone face and leave a rough seat.
The fix: deburr both edges after every cut. A square, clean tube end is the foundation of a uniform flare.

Mistake 5 — Dirty Or Dry Cone

The cause: flaring with no lubrication and debris on the cone, which drags the copper and produces a torn surface.
The fix: wipe the cone clean and apply a light film of suitable lubricant before each flare.

Mistake 6 — Cutting The Tube Square-Off

The cause: a hacksaw or dull cutter leaves a bevelled or nicked end, so the flare never forms true.
The fix: use a tube cutter for a square end and remove the burr. Inspect the cut face before clamping.

Mistake 7 — Using The Wrong Tool For The Job

The cause: reaching for a general-purpose or mismatched tool instead of a purpose-built copper refrigeration flaring tool, so geometry and finish fall outside tolerance.
